Predicting energy consumption in directed energy deposition using incremental learning-integrated transfer learning Figure 1 shows four morphologies of the samples fabricated by the DED process along with their corresponding energy consumption profiles. Figure 1a–d represents the sample fabricated by CoCrMo and IN718, respectively. Although the same part geometry was fabricated for the CoCrMo and IN718 samples, distinct differences in the energy consumption profiles are observed. These differences are primarily due to the sampling frequency of data. The sampling frequency for the IN718 samples is 1 Hz whereas the sampling frequency for the CoCrMo samples is 0.05 Hz, resulting in more data points for the IN718 samples. Each energy consumption profile of the IN718 sample is divided into five smaller segments, representing five layers. Additionally, the unique thermal and material characteristics of the CoCrMo and IN718 samples also contribute to the observed variations. For instance, thermal conductivity, absorptivity, and melt pool dynamics are different between these two materials, directly affecting the energy requirements throughout the DED process, thereby influencing the energy consumption behavior. To understand the effect of process conditions on energy consumption, samples are selected to illustrate the extreme cases for each material: one sample is fabricated using the minimum values for all three process parameters, and the other one is fabricated...
